Have you tried running TestDisk (Win/DOS/Linux/BSD/MacOSX). I've used
the command line tools under Xubuntu to restore the boot sector on a 2GB
MicroSD. The card was in my Nokia phone when it ceased to be
recognised by the phone. RISC OS/Linux/MacOSX all failed to see the disk
using normal filer tools. The first time it happened I reformatted the
card using the phone software as I was on holiday and didn't have access
to a computer.
It took me a while to find the restore boot sector functionality in
TestDisk but it worked when I found it. I eventually replaced the 2GB
disk in the phone with a 4GB whilst the 2GB card now sits in my
Beagleboard. So far there has not been a repeat of the boot sector
corruption either on the phone nor the BB.
